OK there are 2 hoses coming out of the heater, on a 4.0 (1997) one goes to the manifold at the front of the engine, the other stays next to the other then it connects to a pipe and drops down behind the alternator, then what does it connect to? :confused Does it T into the lower Radiator hose? Does it ride off into the sunset on horseback?

I have two radiator hoses for the Tdi - both OEM (I got an extra to have a spare). One has the heater hose molded into the larger hose, the other has a couple plastic T sections and shorter lenghts of hose - so that suggest to me that there is no issue at all with using a hard T in your application. I would just suggest using a couple lengths of stainless tubing that your hoses will fit around, take about 4 inches of the fatter tube, and have someone weld about 1.5 inches of the shorter tube in the middle. Either put a bead around the ends, or just double clamp it.

Its cool Chris. I did a temp fix using PVC pipe so that I could try and start it, but I think the injectors are not firing so I have some wiring to trace out in the morning.
