Unplanned rebuild - chasing rust

Started chasing what I thought was a little rust. I have kept my truck in pretty good shape over the years. Always garage kept in the winter. But I did like to go up to Wisconsin for some snow wheelin during the winters. Its been a couple years since I have gone but the 5 or 6 years of winter wheelin caught up to me from the past.
I found some rust on my drivers side floorboard in September 2020. The rust was the size of a dime. I sanded and waxoyled the area and put down some touchup paint. By fall 22 I had a rust hole was the size of a grapefruit in the floorboard! I did not look at it during the time of the pandemic since I was not wheelin with my buddies.
I started to get some help with the truck at a local rover shop near the north side of Chicago. He got to work and started to look into areas of concern. We looked into the floorboard and the firewall we went onto the rear bumper and found more rust. Rust has invaded the frame as well. I had wanted to repair the rear bumper but it appears a bit to far gone for a simple repair. At this point it seems like it is time to get a new frame. I can't believe that the rust has advanced so quickly. I have been really good about spraying waxoyl on the underbody for the past 10 to 15 years. I plan on keeping the truck for years so the rebuild has begun.

Yup. It's a question of when, not if. I wouldn't say it's all due to anything you did or did not do. These things were rusting on the showroom floor. If, as you say, this is your "forever" truck, it makes perfect sense to do the work.

Bill is correct. I have seen rust on trucks in the showroom! hahaha! Been down this road. While building the most recent truck I hot-dipped everything! Frame, bulkhead, door frames, bumpers, skid plates etc. Not a single bracket, or capping escaped the sandblaster and got dipped. In the end, It did end up being pretty cheap. Not the cosmetic beauty most want but to each their own. Galvanizing was $300 a ton and I wasn't even close to the min. I hate rust and was so tired of dealing with rusty nuts and bolts. I also never seize the **** out of everything. It's a bit of a joke with friends as it gets everywhere! hahaha but I don't care. Not much worse than dealing with rusty parts and having to snap rusty bolts on to get them off. BOL with the resto! Love the color! one of my all-time favorites!

Never-sieze does wonders to make life easier in ten years when those rusty bolts have to come out.
I have gray palm and finger smudges all over my truck from that stuff.
Oh yeah. One gram on the floor will completely cover the ceiling of another room in under 13 seconds.

Do it once and do it right. Going cheap now will cost you more on the long run
Another advantage of never sieze is that it helps get accurate torque readings. Kinda important if you don't want things like wheels falling off.

I got the bulkhead dipped and repainted as well. And a new galvanized frame. So much work but I rather do it now so I can still enjoy her.

I'd say upgrade the wheelboxes while you are in there, but it looks like they are no longer available?

My rebuild has continued and is got finished today. Drove her home after getting a walkthrough on some of the new upgrades. Ill post a few pics for the past weeks and post up and updated photo of the finish.
