I think we have a solution. This may be just the ticket.

I made a full cut template from paper using the removed fiberboard panel from my back door, and sent it to Cutsmetal (in the mail now). They have quoted around $15 to cut to template, and I told them that others might be interested. Once they have the template, they could cut or not cut, any component of the template at request. Once they have it in hand, they'll make me one, and on receipt, I'll check it for fit and report. Then any of you could follow up with them using the same template, if the fit is correct.

Mark, that's fantastic, thanks! Look forward to you reporting back -- when do you expect it? Any idea on cost? I'm assuming that the $15 is just the cut fee not including material cost?

The 2x4 sheet raw was quoted as $59 total shipped., You can see the 5 bar featured on their website home page. The $15 estimate is on top of that. We're talking under $100, you can't beat that.

As for timing, I'll follow up tomorrow to see if they have received the template. I'm assuming I'll have it by end of next week ballpark.

Cutsmetal has my template now. I'm going with the 3mm, and we're completing the deal today. I'll let you know how it fits when it arrives.

Update. I reached Cutsmetal today, after 2 weeks of no contact. The lead guy, Scott, sounds like a good guy, but it's a small business, and they've had some recent issues that I think their past. He apologized for the poor communications, and also admitted that in the first attempt, he cut it backwards accidentally (reverse template) but he has it recut now and shipping today (allegedly). He says he also has a proper template made for more jobs as needed. Once I have a tracking number from him, I'll rest easy, and report once I have it in hand. If any changes need to be made to the template, I'll let him know and post here.

Mark,

Its been a month did they get you a tracking number ? As much as I would like to go this route these guys seem a bit sketchy if you don't have the panel.

I finally got the panel last thursday, and I installed it yesterday, and it's just about a perfect fit, and looks good! You'll have to drill your own holes for mounting, I didn't want any holes in mine, so their not on the template. I just installed it with rivnuts, and liking it. Also, I ordered the 3mm version, and it is much thicker than I thought, but since I"m going to install a table on it, thicker is probably better than thinner.

I'll take pics tomorrow. This guy at cutsmetal (Scott) is a standup guy, and did deliver, but he's horrible with communications. now that he has a template, follow on orders should go faster.

If I could improve on the template, the only change would be adding a 1/4 inch back to the wiper cutout. all other cuts were perfect. I'll post the revision in a pic soon.
