Follow up stupid question as I plan to tackle this over the weekend.

I left both my flange puller (where you screw the bolts I to the flange) as well as my pitman arm puller (that has the arms that go on each side of the flange) in VA by accident. So I need to borrow one. When I did the front pinion seal and rear Salisbury seal I used the arm puller to get the flange off in both cases

So question is - which one do I need to remove the output flange on the transfer case?

puller is not required, I did mine without.

Only the dust shield needed and real effort, i ended up heating it with a hot air gun and it came right off. did the same to put it back on.

The flanges with the massive nut off just slide onto the shafts

Awesome, thanks Matthew...that was sort of the experience I had with the front pinion on the 90, but the rear Salisbury was something that needed the "big guns" so figured I'd check first.

Clean out the breather. Leaks that bad are usually either a plugged breather or a bad bearing in my limited experience.

There's a breather on the transfer case? I honestly did not know that...where is it located?

Finally took this thing apart today...main nut was literally able to be removed by hand, obviously things were a bit "loose" in there. No significant wear on the flange or output shaft, so going to clean up and put in new seal/felt/nut, torque to 120ft-lbs, and call it a day!

Leaks from the u-joint side are from the felt seal, in this case from a loose nut. Shaft seal leaks should come out behind the brake back plate as there is a leak catcher that diverts the oil through a hole in the plate.
