Different T-case Noise???

I am new here, and yes I did read the other threads to rule out my problem. So here we go...

I am working on my buddies 94 D-90 w/ auto and the t-case makes a terrible ratcheting noise when going fast and you let off of the gas. I pulled the rear driveline and it went away. I fixed a u-joint going bad in the rear driveline, put the driveline back in, and it's still there. I even grinded out some of the material on the upper part of the rear driveline to make sure it wasn't binding up. I cleared the material enough to allow it to rotate freely at full drop on a lift. At the same time I pulled the PTO cover off and pulled the input gear out. It looked good on the tailshaft and inside the input gear, the edges of the splines are still nice and sharp. The larger gear on the outside of the input gear had some wear on the teeth, but nothing too severe. There is no play on the tailshaft of the trans or or the t-case. PLEASE help!!!!

I have the same problem. It only happens when I am on the highway and let off the gas. I noticed that it happens after driving for a while, starts of quietly and gets louder. If I jump right on the highway, it doesn't do it for a few miles.


T-case and lt77 were rebuilt 300 miles ago(not for this reason). It did before the rebuild also.

If you pulled the rear drive shaft and it went away its not your T-Case. Look at the diff

It happened with the old gears(3.54) and the new ones(4.11), that's why I didn't think it was the diff.
