Allisport Intercooler 300Tdi w/ A/C Question

I'm looking to swap in an Allisport intercooler into my 300Tdi powered 110 that has A/C installed. It looks like Allisport makes 3 different sizes.
Uprated
Double Core
Full Sized

I know that in the AZ summertime the full sized unit may create an engine cooling issue with it restricting the airflow thru the radiator so I'm looking at the uprated and double core. The A/C condenser interfering with the double core unit is the cause of my concern. What are your experiences and solutions for going double core? Pictures are always a great help if you did some kind of modification.

I don't know about the intercooler, but just adding AC to my 90 was enough to push the cooling system on my 300tdi to the limit when it is over 100. Which has been the whole summer. You might want to look at upgrading your radiator and intercooler together. I imagine your AC has to work harder than mine with all that extra internal space.


How do you have your condenser mounted? Mine is on a TD5 frame sitting about 2 inches in front of the radiator. I have plenty of space to go with a thicker core if I want to. I just haven't decided what path I am going to take yet.

$980 shipped for both the radiator and the uprated intercooler. Not bad and my birthday is only a few months off. I'm still curious if the double core intercooler would fit.

I have often solved cooling system problems with advanced air flow by using both electric puller and pusher fans that both will turn on when the AC is switched on or when the thermo-control-switch engages contact.

My cooling issues come up at highway speeds. When the engine is under load, the cooling system struggles to dump enough heat when the ambient temps go over 100F. At that point cooling fans have a negligible effect. I'm looking at upgraded radiators.


Today ambient temps are reasonable and my engine temp didn't go over 190F even at 70mph with the AC running full blast.

I'm planning on adding a double core intercooler to my A/C equipped 300Tdi later this year. I'm just waiting to sell my Porsche before I go on a spending spree.

Dave I have a double core but no aircon, I guess your asking if the double core sticks out of the rad frame?

Yes John, are you able to measure how much it sticks out? Also how much trimming of the radiator support frame did you have to cut?

Can you wait till the morning?

Right it was bugging me so the double sticks out 15mm from the outer rolled bit of the frame, and I took the whole lip of the return off on the left hand side frame part. You can get away with trimming some off but it looks cleaner takeing it all off. I take it you will have bump out the condenser brackets a bit?

Can get a pic in the morning if needed.

Talk to TDI guy, I had allisport radiator, intercooler, and head tank set up, no more over heat this summer. And I used to have the same trouble over heat on highway with AC on.

I have the fully Monty in front of my 2.8 with AC. Allisport full width rad and double core intercooler. Truck runs 185-190 all day long. I have yet to hit 200. Granted here in HI we rarely get above 90 degrees and I don't run the AC much, but even when I do I still have yet to break 200 degrees.

I'm still running the mechanical fan and rad shroud, but also have a pusher fan in front.

Hell - I can't afford that kind of Porsche anymore - I bought it when I was nineteen.

I think you should go straight to the source and have your people get in touch with Seinfeld's people!!

I don't have "people" - my "staff" has four legs and barks at squirrels.

So - it looks like a little minor trimming is required to fit the double core intercooler? I think there is enough clearance between the A/C condenser and the front of the intercooler.

Double core

Did you notice a worthwhile difference in performance with the double width and pump adjustment.?

On my 200TDI, with carefully set and measured fueling, no difference whatsoever. In other words, peak EGTs were the same before and after with the same fueling settings. I suspect you need to have the boost a fair bit over stock to get any gains. The stock intercooler does everything that can be done at stock boost levels.
