If your manifold / exhausts pipe set up is similiar to mine - there is no gasket, just a ball-and-socket style joint.

It may need to be removed, cleaned (both sides) and re-installed. ... and you are right about the risk with wringing off rusty manifold studs / bolts.

Good luck - I hate exhaust work.

Throw some exhaust paste in there and it should seal.

If you are not exaggerating when you say "...I get an intense exhaust leak smell, sometimes causing pounding headaches..." I would stop driving it until this problem is fixed. I'm not a Dr. but the headache screams carbon monoxide poisoning, a very bad thing.
