200tdi massive black smoke on ..

When running the between gears mostly between 1st and 2nd and when comming to a turn from 5th/5th to second there is a massive amount of black smoke.

Is it too much fuel going in? should be adjusted and how?

Ideas, suggestions to correct it?


BTW, clutch was adjusted, still no more than 5/6 lbs of boost. ( check all hoses ), Trevor noticed a small puff comming at start up from the Downpipe ( halfway down the elbow behind the turbo where the flange is.

If you are not producing boost you need to check that first... Check for a boost leak. You can pressurize the intake system and look for any leaks. Is the boost control line to the injector pump OK? Is the boost control diaphragm in the injector pump good?

Control line is new.

The Diaphragm, well ...... I have read about it and I have as well read that it is very easy to screw it up and I am wondering if I am qualified to do it.

Can't see how you could screw it up. Unscrew 4 flat head bolts, pull cover. Mark the angular position of the diaphragm so that it can go back in if it is moved. Check diaphragm for splits, holes, breakage, whatever. You can pull it out to inspect, with the rod. You probably need to turn it to get it fully out, just turn it back to the original spot after you put it back in.

Like, I say, check for boost leaks first. The blower end of a shop vac into the inlet of the turbo should work...

Gustavo, Bring it by and I'll take the IP back to the stock settings for you. I'm back in town. The diaphragm John references is marked with a black perm marker. There is a mark on the housing and an arrow on the diaphragm. Line them up and you are @ the stock setting. I would suspect another problem however. Have you changed the fuel filter since you got the truck from me ?

No I did not change anything ( I only put maybe 1,000 miles )

Would be great if you can help me, do you know the fuel filter part number and from where to order?
Maybe you can help me trace the loss of boost ? ( I know I am pushing it *LOL* )

What day and time works for you?

Tomorrow would be my best day ( even maybe today ? but I have no filter with me? )

Tomorrow is no good- have to be in a business meeting in NJ most of the day. All tdi's use the same fuel filter. Think I just used my last spare but will double check- I have changed mine twice since Feb as I continue to clean things out (you should keep a spare handy-never know when you will get some bad fuel). That truck never showed more than 8-9 pounds of boost @ 3000 rpm. Keep in mind the reading is coming from the intake manifold not @ the turbo. So if you are seeing 5-6 and its not running right, lets check elsewhere.

The funny part is it gets to 5-6 and then drops , then builds up again.

FYI I just ordered one up from George @ RDS for $20 as follows:

It is a common diesel fuel filter. You should be able to buy them locally and cheaper.

Edit: Oh I see $10 at RN, cheap enough.

While I'm at it... If you have the stock 200TDI Defender air filter housing, these are the easy to find cross references. It is very common filter in small industrial machinery.
