Sorry for keep asking all these questions! You are doing exactly what I am about to do. Just want to make sure I am following you. Thank you much for all the help thus far.

Did you use the same thickness headgaskets? Did you reuse the bolts?

You CAN reuse the factory bolts but only a handful of times. You can get new bolts if it makes you get a warm and fuzzy. YES use the same thickness head gasket that came off.

Thanks, hope people can catch any details that will help them out.

Waiting on thermostat lower and upper gasket. Used "Rightstuff" but no love. On a defender 200tdi I have read you need to pull the head back off to get the thermostat housing off the head. But on my disco motor its not the case. Thanks goodness.

Quick question can any machine shop replace the valve seals on the 200TDIs? Do they order the parts or do you have to supply them with a set?

So, no more smoke coming through the head?

Update. All buttoned up. With rebuilt head and decent even compression across the cylinders the vapor out oil filler cap is much reduced. I added a T into the crank to rocker cover hose and added into intake filter housing. Absolutely no pressure or vapor out oil cap if removed. So far no measurable oil out either PCV hose ,will keep an eye out.

Taking it to work Thursday and friday. 35 mile round trip. Mostly highway, we shall see.

Thanks. Will snap a few pics tomorrow. The T is hasty at the moment. Need smaller hose clamps but ... works.

Ran her through diff lock and drove a "nature trail", seems as though linkage is good. Put a few hundred miles on the road over the past few weeks. Probably just shy of a 3 hr road test Friday on the way to Wintergreen!

Okay so after a smoky showing at Wintergreen. I decided to drop sump and pull the head. Pushed pistons out top of head from below. Will take some manipulating to reinstall pistons on crank but much faster then pulling engine.

Found culprits. Top ring on # 1and 2 were broke and lower oil ring on #4.

Bores looked good but a little glazed. Used a cylinder hone to lightly restore cross hatching and have new rings & big end shells on the way.

I didn't even remove the ladder frame above sump pan. If you have a disco motor and add the 4 lower bolts to the flywheel housing you can't remove the ladder frame without separating the engine from gearbox.
I cheated and enlarged the two existing holes under number 1 and number 4 piston in the ladder frame in order to allow me access big end cap bolts and to drop the caps out the holes.
